Why I Trust Covestro Medical Grade and PC/ABS in a Crunch — But Not for Everything

I don’t want a materials supplier who says yes to everything. I want the supplier who answers “what is this not right for?” without needing three follow-up calls. That makes me sound picky, but after 12 years and 200+ rush material requests for medical-component and consumer-product clients, I’d rather lose an hour to a hard question than lose a qualification run to a marketing answer.

The 36-Hour Medical Order That Stuck With Me

In March 2024, our customer called at 11 a.m. because the approved polycarbonate lot for a patient-contact device had been stopped at customs. There’s no such thing as a comfortable customs delay. They needed a replacement by midnight the next day. The normal route for a new material qualification is four to six weeks. We had 36 hours.

I had two options. Option A was a broker-sourced “medical grade” polycarbonate sitting in a local warehouse, 18 percent cheaper, with a one-page certificate of analysis. Option B was the exact Covestro medical grade resin we could get from an approved distributor, delivered by a 1 a.m. truck run and costing $800 extra in rush freight on top of the base resin price.

I went back and forth for most of the afternoon. Option A met the published melt-flow target, so it didn’t create an immediate red flag. But when I asked for lot-to-lot traceability and the full ISO 10993 test inventory, the broker needed “a day or two” to find it. Option B already had those documents attached to the lot. For a patient-contact device, that documentation isn’t a nice-to-have. It is the product.

We took the Covestro material. Validation passed, and the device shipped on time. Missing that deadline would have triggered a $50,000 penalty clause, so the extra freight cost was irrelevant. The bigger lesson, though, was about the phrase “medical grade.” It does not mean the material is approved for every human contact. It means the resin maker can prove biocompatibility testing, manufacturing consistency, and traceability for the specific grade. If a supplier can’t provide that proof in a hurry, I don’t have time for that supplier.

Why Covestro PC/ABS Earns Its Place on My Approved List

Medical grade polycarbonate isn’t the only material I specify from Covestro. For device housings, enclosures, and industrial parts that need impact strength plus flame resistance, I usually end up with a Covestro PC/ABS grade nearby.

I’m not pretending this is the only PC/ABS maker on earth. There are other solid suppliers, and I’ve approved a few. But when a Covestro PC/ABS grade is the right fit, it’s often because the published mechanical data matches real production constraints. In June 2024, a client’s patient-monitor housing had to pass a drop test and a UL 94 V-0 flammability requirement. We ran two PC/ABS materials. The alternative looked good with tensile bars but warped more across the housing’s wall-thickness variations. The Covestro PC/ABS grade gave us less dimensional drift and let us keep the same injection speed. That saved three weeks of tooling modifications. In a quoted job, that difference matters. In an emergency, it’s everything.

Still, I don’t use Covestro PC/ABS for parts that need resistance to concentrated acids or severe outdoor UV exposure without a coating or more testing. PC/ABS has limits. Pretending otherwise is exactly how a rush order turns into a recall. The counterintuitive part is that I trust the material more because its supplier is willing to state those limits.

What TPU Filament Taught Me About Flexible Claims

Not every urgent request involves an injection mold. In November 2024, an RFQ landed in my inbox with the subject line “tpu fillament,” misspelled, asking for 40 flexible grips for a field trial in four days. I knew exactly what they needed. We didn’t have time for injection-mold tooling, so we printed them from a 95A TPU filament.

But TPU filament only saves you if you respect moisture. I learned this the embarrassing way: I once told a customer their filament was faulty when the problem was a poor seal on the dryer. I still kick myself for that mistake. A wet spool can turn a perfect overnight print into a rough, bubbled surface because absorbed water vaporizes inside the nozzle. That’s why I ask for the Shore hardness, tear strength, and recommended drying conditions before I’ll put any TPU filament on a rush printer.

Plastic Tumblers, HDPE 2, and the Real Recycling Question

Another question that keeps coming up with consumer goods is tied to plastic tumblers: is HDPE 2 recyclable? My short answer is yes in many U.S. curbside programs as of early 2025, but not all programs and not automatically for every article. A #2 symbol means the container body is most likely HDPE. It doesn’t mean the labels, lids, silicone bands, or additives are recyclable too.

And recyclability is only half the decision. HDPE has good chemical resistance and impact strength, but it’s translucent, less stiff than polycarbonate, and less heat-resistant. If a client sends me a polycarbonate tumbler drawing and says “just switch it to HDPE 2 so we can print a recycling tidbit on the label,” I’ll push back. A thin wall that worked in PC may feel flimsy in HDPE. A hot-fill or dishwasher cycle could distort it. The #2 code describes the resin family, not the application requirements.

I’m not saying HDPE cannot work. If the tumbler is single-wall, no hot liquids, no dishwasher cycle, and the team can design for lower stiffness, HDPE may be a legitimate choice. I’m saying “is HDPE 2 recyclable” is the wrong first question. The first question is whether HDPE survives the product requirements at all.

But Isn’t This Just a Brand Preference?

At this point, it would be fair to ask if I’m simply defending my approved-vendor list. I’ll own the bias: I approve Covestro materials because their documentation helps me make fast decisions. That doesn’t mean I use Covestro for every job. I have specified other suppliers and other polymer families. Any supplier who promised “one material for everything” would lose my trust.

What I value is the honest limit. If a project has 36 hours to live, the best answer is rarely the first resin that someone can ship fastest. It’s the material with known boundaries, documented properties, and a supplier who will tell you no early enough to make a better call. That might be a Covestro medical grade polycarbonate, a Covestro PC/ABS for housing, a specialist TPU filament, or HDPE 2 if the design truly fits it.

When the clock is ticking, I don’t need a supplier to tell me how great the chemistry is. I need them to show me where their material stops working. That’s why I use Covestro where it belongs — and why I’m fine choosing something else when it doesn’t.
