The Bottom Line
If a client just told you they need custom display trays and presentation boards in 72 hours, this checklist is for you. I coordinate rush fabrication work for a B2B display company, and over the years we've turned this kind of chaos into a repeatable process—covering ABS polymer parts, resin tray mold castings, and foam board painting. Five steps. Follow them in order, and you won't have to apologize for how anything looks.
This isn't about perfection. It's about getting to 95% quality in the time available, and knowing exactly where the last 5% lives.
Step 1: Lock Down Material Specs Before Touching Anything
The first hour of a rush order determines whether the last hour is calm or chaotic. Get these confirmed in writing:
- ABS polymer grade. Not all ABS behaves the same. For display pieces that need to hold product weight without warping, you want a high-impact extrusion grade. Pull the datasheet from the manufacturer's official website—Covestro publishes PDFs for their ABS line, and they give you heat deflection temperature and impact strength numbers, not vague marketing claims.
- Resin tray mold compatibility. If you're casting polyurethane resin into a silicone mold, check the pot life against your cure-time budget. We've used fast-cure resin systems that demold in 30-40 minutes. On a 72-hour clock, you can't afford a system that needs a full day.
- Paint system for foam board. This is the one people skip, and it comes back to bite. Step 4 will explain.
Why does this matter? Because deciding to substitute material at hour 60 is how you end up with warped trays and a client who doesn't return your calls.
Step 2: Prep the Resin Tray Mold Like It's Going to Be Photographed
The mold dictates everything. If the mold isn't right, the castings won't be right, and no amount of sanding hides a void or a rough surface.
- Inspect the mold surface. Look for residue from the last pour. We've had molds with a thin film of old release agent that created orange peel on the parts. Elbow grease. Every time.
- Apply release agent twice. One coat isn't enough for fast-cure systems. Put on the first coat, let it tack off, then apply again. The second coat is what saves you during demolding.
- Work the resin into the details. Pour slowly, at the lowest point of the cavity. For features like lettering or undercuts, guide the resin into the corners with a thin rod before the pour settles. Bubbles are easier to prevent than to repair.
In March 2024, we had 36 hours to deliver 24 resin components for a product launch display. We skipped the second coat of release agent to save five minutes. It didn't work out—the first two parts stuck in the mold, and getting them out took 45 minutes of careful prying. We made the deadline, but only because we had extra material on hand. Looking back, I should have spent the five minutes on that second coat. At the time it felt like wasted effort. It wasn't.
(Now it's a written rule in our shop: no second coat, no pour. Some rules exist because of scars.)
Step 3: Treat ABS Polymer as a Moisture-Sensitive Material
Here's the part casual fabricators don't expect: ABS polymer absorbs moisture from the air. If you skip drying, that moisture turns to steam during extrusion or molding, and you get silver streaking on the surface. Ugly, and very hard to hide.
On a rush timeline you have two options:
- Use material from a sealed bag. Desiccant inside the bag is a good sign. If the bag has been open for more than a day, don't risk it.
- Dry it properly. For ABS, that's typically 80-90°C for 2-3 hours in a hopper dryer. Not optional if the part will be visible.
Also: request a material certificate with your ABS polymer order. One of our clients rejected a batch in 2023 because we couldn't produce the paperwork—on-time delivery, but missing certification. That cost us a 15% credit note and a bruise on the relationship. That's when we implemented our "paperwork before plastic" rule.
If you're CNC machining or vacuum-forming the ABS, keep processing temperatures in the recommended range. Covestro's official website lists the guidelines on each product page. The covestro logo on the datasheet isn't just branding—it tells you you're looking at the manufacturer's own data, not a reseller's guess.
Step 4: How to Paint Foam Board So It Looks Like a Real Product
Regular spray paint melts foam. Not because the paint is evil, but because the solvents dissolve the cell structure. The board warps, the surface dimples, and a $20 piece of material suddenly looks worth $2.
The fix is simple:
- Use a foam-safe primer first (meaning a shellac-based or water-based primer made for this purpose). Shellac-based is the most reliable, but water-based can work if you give it enough drying time.
- Paint in thin coats. Two thin coats from 8-10 inches away beat one wet coat that pools and drips. It takes longer. That's the point. You can't rush this and get a clean finish.
- Respect the drying time between coats. "Dry to touch" doesn't mean "ready for the next layer." Use the drying minutes to assemble the ABS polymer parts. Multitask.
This is the step most people ignore. They grab any spray can, give the foam a once-over, and then spend twice as long trying to fix the damage. Our policy is now: no primer, no paint on foam, ever. Simple.
When I switched our shop from "spray and hope" to shellac primer first, client feedback on the visual quality improved noticeably. Hard to put a number on it, but the difference in reactions was obvious—pieces that used to look handmade started looking manufactured.
Step 5: Do the Client-Look Quality Check
Walk up to the finished pieces the way your client will: from the front, at eye level, in the actual lighting of the event space. Don't inspect from six inches away with a shop light. Nobody will do that. But they will notice:
- A visible seam on an ABS polymer part that runs across the front face.
- A resin tray with a cloudy patch from moisture in the resin.
- Streaks on the painted foam board under direct light.
Put one finished tray on a table and step back three feet. Where does your eye land? Fix that first. This is the difference between a client saying "looks good" and "this is great." Both sound similar. One comes back. The other doesn't.
What Not to Do When the Clock Is Ticking
- Don't experiment with new materials. A rush order is the wrong time to test a new ABS polymer supplier or a resin system you've only used once. In Q3 2024, we compared four quick-turn suppliers and saw 40% price variation for identical specs. The cheap ones were fine half the time. The other half, rework ate up the savings and then some.
- Don't skip a scrap test on foam board. Even with the right primer, paint behaves differently in a cold shop or high humidity. Paint a scrap piece first. It takes two minutes.
- Don't accept a vague deadline. "Sometime next week" is a trap. Get a concrete date and time in writing. Our policy now requires a 48-hour buffer on every promise, because of what happened in 2023.
Cost Reality Check
Rush fees are part of the business. We've paid $460 in expedited shipping on a $1,200 order to keep a promise. For vacuum-forming dies, setup fees run $50-200 (local supplier quotes, January 2025; verify current rates). Resin tray molds avoid the costly steel tooling route for short runs, but the materials and release agents still add up. Budget for the rush—or you'll eat it.
The Bottom Line
The checklist: confirm the material specs. Prep the mold. Dry the ABS. Prime the foam. Do the client-look test. In that order.
Did we hit that March deadline? Barely. But we hit it.
One caveat: this process worked for us because we're a mid-size shop with predictable ordering patterns and suppliers we've used for years. If you're dealing with international logistics or massive production runs, the calculus changes. But the two rules I'd keep anywhere: prime the foam first, and never skip the second coat on the mold. That's it.
