I Chose Acrylic Over Polycarbonate for My Greenhouse. That Decision Cost $14,000.

If you've ever watched a hailstorm move toward a building you put up, you know that specific type of dread. March 2024. I was standing in our nursery office, watching quarter-sized ice hit the greenhouse roof, doing the math on how bad it was about to get.

Three minutes later I had my answer: $14,000 in broken panels, a two-week rebuild, and a hard lesson about the difference between polycarbonate and acrylic greenhouse glazing.

The Backstory: A Deadline and a Bad Assumption

Back in late 2021, we were expanding the nursery. New greenhouse, 2,400 square feet, and a hard date: seedlings had to be inside by March 15. The budget was already bleeding from foundation work, so when it came time to pick the glazing panels, I looked for the cheapest option.

My research was lazy, in hindsight. I saw that acrylic sheets ran about $1.10 per square foot cheaper than polycarbonate and told myself the same thing everyone tells themselves: "They're both clear plastics. How different can they really be?"

Very different.

Here's something suppliers don't usually volunteer: when an acrylic datasheet says "UV stabilized," it means the UV stabilizers are mixed into the whole sheet. When a polycarbonate panel is UV-protected, it's a co-extruded protective layer on the surface — like sunscreen on your skin, not vitamins mixed into your drink. That distinction seems small on paper. It decides whether your panels yellow and get brittle under direct sun, or stay clear and strong for a decade.

I didn't understand any of that in 2021. I saw the lower number on the quote and a spec sheet that looked fine on a computer screen.

First Signs

About fourteen months in, I noticed the south-facing panels were yellowing. Not terrible, but visible on bright days. I told myself it was cosmetic and moved on. I should also mention: we had an insulation problem that winter, because I'd bought the cheapest foam board available — an open-cell product that soaked up foundation moisture like a sponge. A closed-cell polyurethane sound foam board would've done the job properly. But the panels were the bigger clock ticking.

Acrylic isn't a bad material, I'll say that up front. It's just not the right material for a greenhouse roof. It's naturally more brittle under impact, and the brittleness gets worse as UV exposure breaks down the polymer chains. Polycarbonate handles roughly 30 times the impact energy of acrylic — and when the hail starts flying, that number is the only one that matters.

The Aftermath

We got unlucky in March 2024. But honestly, we got what we paid for.

After the storm, I counted 18 cracked or shattered panels. Maybe 19, I'm probably forgetting the one above the tool room. Another third of the remaining ones showed stress fractures, which meant they were only a few months from failing too. And the seedlings nearest the damaged sections — about $3,000 worth — got exposed to a cold snap that same week. We lost a meaningful chunk.

This is where the story takes the turn I actually want you to pay attention to.

I called three suppliers for replacement panels. The cheapest option with standard shipping: 9 business days, no guaranteed date. Expedited freight: $400 extra, roughly half the time. And before you think that's unreasonable, even the USPS is charging $0.73 for a first-class stamp now (usps.com, January 2025). Shipping costs more across the board than it did a few years ago.

I've never said yes so fast in my life. That $400 was the best purchase of the entire project. Not because speed is luxurious — because certainty is valuable.

The "probably on time" quote would have put the panels in our yard around the same week we needed to start planting. Missing that window would have cost us roughly $15,000 in lost spring sales. So paying $400 to take "maybe" out of the equation wasn't a splurge. It was the cheapest insurance policy I bought all year.

Why Polycarbonate the Second Time

For the rebuild, I went with Covestro's polycarbonate sheets. I'll tell you why, and it's not because I'm a brand loyalist.

First, the impact data. The same hailstorm that destroyed an acrylic roof leaves polycarbonate panels with superficial damage at most. I had a skylight made from polycarbonate that took a direct hit from a falling walnut branch and survived without a crack. That's not marketing; that's the physical property of the polymer.

I won't pretend Covestro is the only manufacturer making quality polycarbonate. There are other reputable brands, and I've used some since. Fixing the Other Shortcuts

Once the panels were being delivered, I went through the rest of the original build looking for similar mistakes. Found three.

The polyethylene plastic sheet I'd used as a foundation vapor barrier was a thin building-film grade, and it had torn in three places, letting ground moisture wick into the wall cavity. Replaced it with a cross-laminated 6-mil polyethylene plastic sheet, overlapped the seams the way the manufacturer instructed, and taped every joint. The price difference was about $80. Three years earlier, I'd tried to save that $80 and created a moisture problem that cost far more to fix.

The wall insulation — as I mentioned — was the wrong open-cell foam board. I replaced it with a closed-cell polyurethane sound foam board, which handles moisture completely differently. The structure holds its R-value, the walls stopped weeping condensation, and an unexpected side benefit: the greenhouse gets noticeably quieter during heavy rain. Polyurethane foam's cell structure absorbs sound better than the cheap board ever did.

And the seals. The original PVC gaskets around doors and vents had gone stiff and cracked under the sun. I replaced them with thermoplastic polyurethane (TPU) gaskets. TPU stays flexible in the cold, keeps its properties through UV exposure, and doesn't dry-rot. It's available from a bunch of manufacturers, including Covestro, and it's exactly the kind of small upgrade that saves you from an annoying draft and a bigger heating bill.

The Checklist

It took me three years and roughly $18,000 in accumulated mistakes to understand that the cheapest material is rarely the cheapest option once you count the full lifecycle.

I keep a three-question checklist now, and our team runs it on every project:

  1. What's the actual service environment? Sun, hail, moisture, cold, chemical exposure. The real conditions, not the ideal ones.
  2. What's the failure mode? If this material is wrong, how will it fail? Yellowing? Brittle cracking? Water absorption? Every material fails differently, and you need to know what you're signing up for.
  3. What's the 10-year cost? Including replacement, labor, downtime, and the value of the stuff you're protecting. The sticker price is only the down payment.

In the 18 months we've used this checklist, it's caught 11 potential material substitutions. Eleven times where someone — usually me — was about to pick a product that fit the general description but not the specific need.

That's the quiet cost of buying for cost alone. It's not the difference between brands. It's the difference between a material selected for the actual conditions and a material selected because it was what the search results showed first.

What I'd Tell Someone Starting the Same Project

If you're weighing polycarbonate vs acrylic for a greenhouse, do the things I didn't do:

Ask the supplier how the UV protection is applied. "UV stable" on paper isn't the same as "UV coated on both faces."

Ask for impact data, not just cost per sheet. And then think hard about the weather in your area — not the average weather, the worst weather.

And if you're on a deadline, build the cost of certainty into your budget from the start. The expedited freight felt painful, but the alternative — waiting on a maybe, hoping it arrives in time — was the only truly expensive choice in the whole project.

That hailstorm cost me $14,000. It also cured my habit of picking materials based on the first line of a quote sheet.

Not a bad trade, all things considered.
