I've handled material orders for a small custom fabrication shop for eight years. In that time, I've made four material-related mistakes that cost us about $4,600 in wasted budget. Not counting the hour I spent explaining to my boss why a two-week delivery suddenly became a four-week disaster. The mistake that still hurts most started with a simple question: can foam board get wet?
The answer is not a clean yes or no. It's 'it depends on what kind of foam board, and what the board has to do.' After eight years, I put every request into one of three scenarios. This is the framework that could have saved me a lot of money.
First, define 'foam board'
At a fabrication shop, 'foam board' can mean three different products:
- Paper-faced foam board. Lightweight, cheap, easy to cut. Buckles the moment water gets in.
- Expanded PVC board. Often sold as a 2x6 PVC board in sign supply stores. Water-resistant, but still a foam core with a skin, not armor.
- Polyurethane-based materials. From rigid PU foam insulation to injection-molded polyurethane parts. These are actual engineering materials, not display sheet.
The mistake was treating those as interchangeable because all of them get called 'foam.' When you are working against a deadline, that sloppy grouping comes back to bite you.
Scenario A: Decorative, dry, short life
If the piece is going to sit in a heated lobby for two weeks and then get thrown away, a paper-faced foam board is fine. It is cheap and easy to cut. I used to over-specify PVC board for this kind of job and it was a waste of money.
Here's the counterintuitive part: sometimes the cheap material is the responsible choice. If you buy a 2x6 PVC board for a job that only needs a foam-core display, you create a false sense of durability. Somebody will later leave it outdoors because 'it was expensive, so it's probably waterproof.' That is how my own $1,800 mistake started.
Scenario B: Outdoor sign or facade, no structural loads
For a sign, a display panel, or a decorative outdoor feature, a 2x6 PVC board (expanded PVC) can absolutely get wet. The material is closed-cell foam PVC, which handles rain much better than paper-faced board. But water-resistant is not the same as maintenance-free.
In September 2023, I ordered 20 sheets of 2x6 PVC board for an outdoor expo. The boards themselves were fine in the rain. The problem was the routed edges. We routed a slot for a mounting bracket, left the edge raw, and the adhesive on the laminated face started peeling after two days of moisture. I had approved the order without specifying edge sealing. That was my mistake, not the material's. Total rework: $1,800 and a week I didn't have.
Lesson? When someone asks 'can foam board get wet?', with PVC board the answer is yes, but you need to seal every cut edge and avoid standing water in channels. Ask the fabricator to be clear about that before you place the order. (Note to self: this is item #3 on the checklist now.)
Scenario C: Functional parts in water, stress, and heat
This is where board products stop being the right answer. If the part needs threads, impact resistance, or the ability to survive steam cleaning, you are no longer choosing a board. You are choosing a polymer system.
For durable flexible parts, injection molding polyurethane is one of the most reliable routes. Polyurethane can be formulated from soft elastomeric to rigid structural, and it handles water well. A PU mounting block or bushing will outlast most cut-and-glued board options by years.
For clear parts in high humidity, standard polycarbonate can weaken over time through hydrolysis (i.e., moisture slowly breaks the polymer chains). If your application is outdoors or in a hot, humid environment, ask for Covestro hydrolysis-resistant polycarbonate. It is designed for exactly that failure mode. Years ago, I compared two sensor covers after a Florida summer: the standard PC was brittle, the hydrolysis-resistant grade was still clear and stiff. The surprise wasn't the price difference. After the expo board failure, we had a replacement part to produce. The expo site was already booked, so the deadline was real. One molder said, 'probably three weeks, maybe we can rush it, no promises.' Did I believe them? Not entirely.

The risk was missing the client's installation date, which would have triggered a $15,000 penalty and likely cost us the account. I weighed the worst case and signed the rush order.

I still have mixed feelings about rush fees. On one hand, they feel like a tax on someone else's scheduling problem. On the other, after being burned twice by 'probably on time' promises, I now budget for certainty when the deadline matters. The premium isn't buying speed. It's buying the guarantee that the speed will actually happen.
Certainty is worth paying for when the cost of missing the deadline is many times the premium.
One more thing: green claims need evidence
If you are being pulled toward recycled TPU or bio-based PU because it's 'green,' ask for proof. Per FTC Green Guides, environmental claims like 'recyclable' have to be substantiated; a label without qualifiers implies actual recycling access for most consumers. This is not different from a water-resistance claim: verify it against your own application.
How to tell which scenario you are in
Ask yourself three questions:
- Does the part need to support anything besides its own weight?
- Will it get wet, and for how long?
- If it fails, what does it cost?
Decorative and dry uses cheap foam board. Decorative and wet uses 2x6 PVC board with sealed edges. Functional and wet uses injection-molded polyurethane or hydrolysis-resistant polycarbonate.
